Lost Foam Casting a Gear or Sprocket from Aluminium or any other metal can be problematic. Several attempts are often needed as the process generally isn't that reliable. Thankfully my technique, so far at least, has worked for me every single time, even when it should have gone wrong - like in this video. It even allows for quite fine detail.
